Predictive Manufacturing in Plasma Processing

How INOSIM Foresight helps production teams anticipate bottlenecks, coordinate manual tasks and keep complex batch operations on track.

In plasma fractionation, production performance depends on the precise coordination of equipment, resources, utilities and people. For a new pharmaceutical manufacturing facility in Germany, INOSIM Foresight was introduced to give operations teams a forward-looking view of plant behavior and support real-time decisions in daily operations.

At a glance

  • Industry: Biopharma
  • Application: Predictive decision support
  • Solution: INOSIM Foresight with live production data
  • Focus: Operator guidance, bottleneck detection, disruption and maintenance management
  • Impact: Greater transparency, resource efficiency and capacity gain

The challenge: complexity that is hard to manage

The facility combines several parallel production lines with shared resources and utilities. This setup enables highly efficient production in theory, but it also creates very dynamic dependencies between batch scheduling, equipment availability, buffer supply, operator activities and in-process maintenance planning. Thus, an efficient production can only be realized if the shopfloor is managed optimally by the production personnel.

Without predictive support, teams must make operational decisions in this complex environment based on experience and intuition. That is particularly challenging if unforeseen events and delays influence the schedule, or the staff is simply lacking experience. Upcoming manual tasks, potential bottlenecks or disruptions may become visible too late to prevent GMP relevant deviations or inefficiencies.

The impact

↑ +10% Production Capacity

↑ Up to 50% Faster Operator Training

↑ Planning Reliability

↑ Operational Transparency

↓ Delays & Waiting Times

The solution: a forward-looking digital twin for daily operations

INOSIM Foresight connects a dynamic simulation model with real-time production data. Instead of simply displaying what is happening now, the system calculates what will happen next and translates this foresight into actionable information for operations, planning and management.

One central feature is the operator taskboard. It visualizes upcoming manual activities across production areas and helps operators understand which tasks need attention, when they are expected to occur and how they should be prioritized. The taskboard also visualizes foreseen risk factors, such as GMP relevant timers that might run out. This supports smoother coordination on the shopfloor and helps teams respond earlier when the production plan changes.

Role-specific dashboards make the same predictive view available to different stakeholders. Planners can dynamically adjust schedules and identify staffing needs. Maintenance teams can identify suitable intervention windows, and management can monitor future performance trends and risks before they affect output.

Why it matters

For complex pharmaceutical production, reliable execution is no longer only about monitoring the current state. It is about understanding the next move before it becomes critical. INOSIM Foresight turns simulation into an operational tool that helps production teams anticipate change, stay aligned and make confident decisions in real time.
